    If you don't race, do you need a smooth bottom? I would be inclined to just leave the bailer shute as it is under the hull and just plug the top. This means that it is easy to re-install a bailer at a later date if you or anyone else wishes. Putting epoxy into the bailer hole might make it...

    Why do they need to be air tight? There are holes at the ends of spars anyway. But putting a rivet in the drill holes would be a good idea.

    I expect it is because Steve will have done many of these in his career :) It would also seem to be correct as it will be less likely to break if the stress goes the same way - Reversing the stress could make it brittle :)

    The thicker diameter rope will also keep the rope in the cleat. - I'm not too sure if your problem is the block riding up, or the traveller rope. :)

    The diameter of rope can sometimes affect the blocks position. Using a nice thick dyneema (e.g. around 8mm) it might help keep your block at the far ends of the line. :)
