honestly I paint a refurbed hull for a couple of reasons. One is I fair the hull so I am sanding all the highs and filling the lows of a production boat, yes your hulls are not fair when they come out of the mold. Not sure if this is legal in a class event but for a refurb that i will sell it...

I think you are asking for problems. Leaving a boat out in SW MI is foolish. Your boat will get some water in it. It will freeze and destroy anything it attaches to. You are in lake effect country if you don't want to pull it up the beach find a local kid to help out.

I just saw your message. I would not sand where you are going to put the letters, no need to. If you are repainting the boat, do it first and get it where you want it but don't wax it yet. Put graphics or letters on and then wax over everything. I would suggest a local vinyl sign...
yes my mix was a bit thinner as I wanted it to run as deep into my dremeled out groove as possible, I just added layers to build up until full, a little sanding to shape and fill somemore, worked great and is strong.

I did the entire boat in spots with one small batch this past fall, probably did 10-12 total feet with out burning up a pot, I used 406 with West as well and ground out with a dremel about 3/4" depth. worked great and was easy to sand down flat again. I worked it in with a spatula, forcing it...
hopefully the bottom is not soft, but otherwise nothing you can't fix with some good old fashion grunt work. you won't like the RO sander on the bottom it doesnt work with the curves, try a 2 ft long board you can pick them up at your local auto parts store or paint store
